Also known as the 'C-A-C' (Charge Air Cooler) the cooler the charge air temp the better your chances are of preventing knock. Under boost, OEM coolers can reach 190-220F at max load. With only the Full-Race Intercooler upgrade installed temps can drop 90 degrees and keep the inlet temps at or near ambient. We use efficient and durable bar-and-plate intercoolers with optimized Fin pitch, and expertly TIG welded endtanks in precise fixtures. This intercooler uses 2.5\" inlet \/ 2.5\" outlet and is available with water\/meth bungs on the coldside charge pipe. OEM ecoboost intercoolers use thin aluminum cores crimped with plastic endtanks. This design is low cost, easy to manufacture, and offers adequate cooling for the stock turbos. However high-performance and larger turbos can overwork the stock core, causing 'heatsoak' (intake air temperatures rise uncontrollably) and a corresponding reduction in power. In high humidity or rainy environments, the stock intercooler position can lead to condensation water building-up inside the stock cooler. Upon sudden acceleration and boost, this water can be introduced into the engine causing a misfire event. If you have experienced this often, we recommend using a mechanical vent-to-atmosphere BOV (blow-off valve) on the lower charge pipe, after the intercooler. The OEM cooling system does a great job - but it can be overtaxed, especially on high performance applications, off-road racing, or towing a heavy load up steep hills. When your engine coolant gets hot, the oil subsequently overheats also. Hot oil degrades and breaks down, losing viscosity and lubricity. Using a high efficiency Setrab Air-to-Oil heat exchanger core, this kit can remove 30,000-35,000+ btu\/hr from Ford Ecoboost V6's, 3.7L V6s, and 5.0L V8's. It's known that Ford EcoBoost 3.5L owners push their engines hard and demand extreme reliability under grueling conditions - failure is not an option. Other aftermarket manifold manufacturers have added bolt holes, but the truth is the extra bolts are NOT the ideal solution to this issue, just the cheapest. The issue still comes down to the cast iron material used in the construction of the manifolds is not able to handle the 1050C \/ 1922F exhaust gas temps these engines generate.\u003cbr\u003e\u003cbr\u003e\n\nCast iron starts to fail at 1500F maximum temp but starts to warp much earlier than that, especially when the material is thin. Compare the thickness of the Formline manifold flanges to the OEM flange and the difference is clear. In addition to being 1\/2\" thick vs 3\/8\" thick, the Full-Race Formline Ecoboost manifold is cast from 347 stainless steel. We've opened up the outlet port to closely match the inlet port on the exhaust side of the turbochargers. It’s at its narrowest after the front two exhaust ports, right before the third. When this area is converted to an equivalent ‘hydraulic diameter’ it measures only 31.4mm (1.24”). Ford expects two cylinders worth of exhaust flow to cram its way through that duct! For reference, that's smaller than the runner we would use for (1) cylinder on a 1.6 L Honda turbo manifold.\u003cbr\u003e\u003cbr\u003e\n\nAnother shortcoming of the OEM log manifold design is the mismatch between the 33.8mm (1.33\") manifold outlet and the 41mm (1.61\") turbocharger turbine inlet. The log manifold has a smaller outlet than the inlet of the turbine housing - meaning exhaust flow is forced to run into a sharp 90° step!  This is the least efficient and most restrictive way of joining the flow of two dissimilar sized ducts.\u003cbr\u003e\u003cbr\u003e\n\nWe increased the manifold outlet from 33.8mm (1.18”) to 41mm (1.36”) to match the size of the entry to the turbine housing (also 41mm).  This small change translates into a 47.1% increase in outlet area.  The next task was to give each cylinder a little bit more breathing room by increasing the runner cross section area. Our new runners start equalling the area of the exhaust ports, and gradually taper down to a minimum diameter of 32.4 mm (1.28”) each. Compared to the OEM measurement of 31.4 mm that may not sound like much but remember the Formline manifolds have a min diameter of 32.4 mm for EACH cylinder!
